DTC teams often ask for a “shipping box” and a “mailer” in the same sentence. On the factory side those can be one corrugated family or two different jobs: a branded mailer box the customer opens, and a shipping carton that only has to survive the carrier. What a custom mailer box is doing
A mailer is sized to the packed item and usually printed as part of the brand. It replaces a generic brown carton when the first open happens at the door, not on a retail shelf. Apparel mailers on the Jiayi range are this job: fold from a blank, protect the garment, carry print.
A mailer is still a shipper. It must survive the same last-mile path as a plain carton. Print does not add burst strength. If you add a window, a handle or a thin board to save cost, say so in the brief so the factory can tell you when the route will crush it.
What a shipping carton is doing

A shipping carton is specified around transit: stack, puncture and the inner pack. It may be the only outer, or it may hold a gift box or a set of units. Windowed wine cartons and food cartons on the same category page are still corrugated shippers. They are not rigid gift boxes.
If a rigid gift box is already the presentation pack, the outer should usually be a simpler shipping carton. Wrapping a gift box in another gift box is how programs over-box and fail a sustainability review.
How to choose without over-boxing
- If the customer should see brand print on the outer, start with a mailer and confirm board grade for the route.
- If a rigid gift box is already the presentation pack, the outer can be a simpler shipping carton.
- If several SKUs share one outbound size, say so. A single mailer footprint is often easier to handle than a unique carton per SKU, as long as the product still fits.
- If returns are common, say how the customer will reseal the pack. A mailer that tears on first open is a different spec from a carton with a second strip.

Board grade is a route question
A fashion mailer that travels as a single parcel needs a different conversation from a carton that only moves from factory to a 3PL, then sits inside a larger master. Tell the factory the worst route you actually use, not the route on the brand film. If the pack will be thrown into a gaylord, say so. Print will not hide a crushed edge.

Print, inserts and the unboxing job

E-commerce unboxing is a program, not a print finish. Tissue, stickers and a mailer can share one artwork family. They should still be separate lines on the quote so you can drop a component without rebuilding the carton.

Sometimes, if the largest SKU still ships safely and the smallest SKU is not swimming in void. That is a packing test, not a design preference.
Should clothing always use a mailer instead of a bag?
