Fulfillment packaging

Custom E-commerce Packaging

Mailer and shipping packaging developed around product dimensions, fulfillment use, board structure, closing method, print and whether an inner presentation pack is required.

Packaging Challenges We Solve

E-commerce packaging needs to be developed around the shipment, not just a printed outer. Product size, how the pack closes, and how it is handled in a parcel network decide the mailer before print or unboxing details are locked.

  • Courier and parcel handling
The outer is specified for fulfillment. Closing method, board and edge stiffness follow parcel handling — not a retail shelf. This page does not claim drop-proof, damage-free or guaranteed protection.
  • Product movement inside the box
A mailer drawn larger than the product leaves void. The product can slide or scuff. Inserts or an inner pack can be considered so the item stays in position. An insert does not automatically prevent shipping damage.
  • Outer size and dimensional efficiency
Inner length, width and height should follow the product, not a generic mailer size. Extra cube adds void and unused board. Final inner size is confirmed during development and sampling.
  • Flat-pack storage and inbound shipping
Some mailer styles can ship and store flat before packing. Confirm that the chosen structure folds as required. Flat-pack is a storage and inbound-handling consideration — not a freight-saving promise.
  • Protection versus presentation
A corrugated mailer is for dispatch. A gift lid or magnetic inner is a second structure. Decide which job the outer has to do, and whether presentation sits inside the shipper.
  • Branded unboxing
Print, a fitted insert or an inner presentation box can create a second moment after the mailer opens. Unboxing is designed after size and close are locked — not instead of them.
  • Mailer plus inner gift box
When a presentation pack sits inside the shipper, both structures need dimensions. The mailer inner size must clear the closed inner box. Treat this as two specs in one brief.

E-commerce Packaging Structures

A standard online order, a pack that needs positioning, and a mailer with an inner gift box often need different constructions. The matches below are starting points — product size, weight, closing method and fulfillment use decide the structure.

Self-locking Mailer Boxes

What it is: a corrugated mailer that closes without a separate lid.

When it may be suitable: for a single online order that should pack and open as one outer. Product dimensions, closing flaps and whether the style can ship flat affect the spec.

See: mailer shipping boxes. A published example is the E-commerce Mailer Box project.

Corrugated Mailer / Shipping Boxes

What it is: a corrugated outer sized for courier dispatch.

When it may be suitable: when the product or an inner pack needs a shipping carton rather than a self-locking mailer. Board, inner size and close method follow product weight and how the order ships.

See: mailer shipping boxes.

Folding Paper Boxes

What it is: a lighter paperboard carton, usually as an inner retail pack.

When it may be suitable: for a lighter product when the outer mailer still does the fulfillment job. Carton size and print are drawn from the product; the mailer is sized around the closed carton.

See: paper boxes.

Mailer + Inner Presentation Box

What it is: a shipping mailer with a gift or presentation box inside.

When it may be suitable: when unboxing needs a lid sequence after the mailer opens. Specify both outers: inner box size, then mailer clearance around the closed inner pack. See gift boxes. A magnetic box can be considered as that inner pack when the presentation open matters — it is a second structure, not a substitute mailer.

Mailer + Custom Insert

What it is: a fulfillment outer with a nest cut or formed around the product.

When it may be suitable: when the product should stay in position, or several items share one order. Cavity size follows product length, width, height and the mailer inner. See packaging inserts.

Paper Bag as Secondary Pack

What it is: a paper bag used after delivery or as a carry item with the order.

When it may be suitable: when the delivered pack is also used as a bag. It does not replace the mailer for courier dispatch. See paper bags.

Recommended Packaging Formats

These formats are already on the site. Start from the fulfillment outer, then add an insert, an inner gift box or a bag only when the order needs them.

Custom Inserts for E-commerce Products

Inserts can help position the product, reduce unwanted movement, separate several items in one order, and make the open pack easier to read. They do not automatically prevent shipping damage. Final cavity size and fit are confirmed during development and sampling.

The cavity should be developed from product length, width, height and shape, plus any sensitive faces, and from the mailer inner dimensions. A nest drawn only from the product, without the mailer inner, will not sit correctly in the shipper.

Paper or cardboard inserts are common when the outline is simple enough to cut. Molded pulp can be considered when the product outline is suitable to form. The insert material is chosen from the product and the mailer — not assumed for every online brief.

Broader insert options are on how to choose packaging inserts.

Materials, Printing & Finishing

Corrugated board is the usual e-commerce outer. Kraft faces are common on fulfillment packs. Art paper and greyboard appear on an inner presentation box when there is one. Paperboard can be used for a lighter inner carton. Molded pulp can be considered for a suitable insert. Material follows product weight, box size, structure, shipping use, presentation needs and quantity — confirmed on the quote and sample.

CMYK, Pantone or one-color printing can be used on a mailer when the face and quantity support it. Kraft plus a logo or label is also a valid print level. Confirm the print route in the brief.

Matte or glossy lamination, foil, embossing, debossing and spot UV can be specified. On a courier face they scuff more easily. Higher finishing is often more appropriate on an inner presentation box when the outer mailer is mainly for fulfillment. Finishing is confirmed on sample. This page does not list board grades or test values as fixed specifications.

How We Develop Custom E-commerce Packaging

01

Product Requirements

We review product dimensions, weight if available, quantity, fulfillment use, whether the box must ship flat, print level and insert needs.

02

Structure Development

Mailer style, inner dimensions, closing method, insert position and any inner presentation structure are drawn together.

03

Material & Artwork

Board or paper, printing, finishing, artwork and insert material are confirmed before sampling.

04

Prototype / Sample

A sample is used to pack the product and review fit, closing, insert sit, remaining void, print and finishing.

05

Production & Quality Control

After approval, production follows the confirmed specification and approved sample. Size, close and print are checked against that sample.

How Jiayi develops structure, sampling and production is described on custom packaging development. Sample and production timing are confirmed on the quotation according to structure, material, quantity, artwork and production requirements. To start a brief, contact Jiayi Packaging.

Representative Packaging Project

This representative packaging example illustrates a typical e-commerce packaging development approach and is not presented as a specific customer case.

The example below follows the published E-commerce Mailer Box project: a self-locking corrugated mailer specified for shipping and fulfillment. An insert can be considered in the same development sequence when product movement needs to be controlled.

Self-locking Corrugated Mailer

Packaging Type Corrugated mailer for e-commerce fulfillment
Structure Self-locking mailer, no separate lid
Application Online order dispatch; optional insert if the product should stay positioned
Material Corrugated board, confirmed with product size and shipping use
Print / Finish Print level confirmed on the brief and sample

The Brief

An online product needs a branded outer pack suitable for fulfillment, with the product held in a workable position inside the mailer.

The Packaging Challenge

A generic mailer leaves unused cube. The product can move. Closing, inner size and print have to be drawn together so the pack can be used in a parcel workflow.

Our Solution

A custom corrugated mailer is developed around the product dimensions, closing structure and print requirements. An insert is reviewed where movement needs to be controlled. Product fit, remaining void and lid or flap close are reviewed during sampling.

Why This Structure

A self-locking mailer can be suitable when the outer should pack as one piece for fulfillment. Mailer size, board and unboxing print are confirmed against the product — the structure is not assumed for every online program. A heavier inner gift box, or a lighter folding carton, may still sit inside a larger shipping outer when presentation is a separate job.

Development

Brief → structure → sample → approval → production. Timing is confirmed on the quotation, not as a fixed lead time on this page.

How to Choose the Right E-commerce Packaging

Use the paths below as a starting point. The final structure depends on product size, whether an insert or inner pack is needed, and how the order is fulfilled. No structure is universally correct.

Need Starting point
Standard online order Start with a mailer sized around the product.
Product needs additional positioning Consider a custom insert developed from the product and the mailer inner.
Premium unboxing Consider print on the mailer, or an inner presentation box — they are different specs.
Several products in one order Consider a mailer with a fitted insert or an inner presentation structure.
Product is sensitive to movement Review cavity size and insert structure during sampling.
Flat storage / inbound shipping matters Consider a structure that can ship and store flat, and confirm it on sample.

What We Need From You

You do not need every packaging specification finalized before contacting Jiayi. If the structure is still open, we can first discuss product fit, mailer style and whether an insert or inner pack is required.

Useful information to include:

  • Product dimensions
Length, width and height of the item, or of the closed inner pack if there is one.
  • Product weight
If available. Useful for board discussion.
  • Quantity
Needed for sampling and production discussion.
  • Preferred packaging type
Mailer, mailer plus insert, or mailer plus inner gift box — if already known.
  • Shipping / fulfillment requirements
Parcel dispatch, whether empty boxes should ship flat, and any packing-line notes.
  • Artwork or logo
If available. Artwork can wait until the panel size is locked.
  • Reference images
A photo of the product or a pack you want to approach.
  • Insert requirements
Whether the product should stay positioned, or several items share one order.
  • Delivery destination
If a shipping or empty-box freight discussion is needed.

FAQ

What packaging is used for e-commerce orders?

Mailer and shipping boxes are the usual outer. An insert or an inner gift box can be added when the product or the unboxing requires it.

Can a mailer also look like a gift box?

A printed mailer can carry the brand. A rigid gift lid is a different structure. Decide which job the outer has to do.

Do e-commerce packs need inserts?

If the product can slide or scuff, yes. The insert is sized to the product and to the mailer, not copied from a retail set.

What is the difference between a mailer and a shipping carton?

They are different corrugated constructions. Use the comparison on the mailer versus shipping carton resource if you are choosing between them.

Can I print the mailer in full color?

Yes, when the face and quantity support it. Many programs stay kraft plus a label. Confirm print level in the brief.

How do I start an e-commerce packaging project?

Send product size, quantity, whether you need an inner gift box, and the print level you want on the shipper.

Need Custom E-commerce Packaging?

Send product dimensions, quantity, packaging preference, artwork or logo, and any reference images. Jiayi Packaging can help you evaluate the mailer structure, insert and material options before sampling.

Shipping volume

When empty packaging has to fly

If courier volume or air freight is driving cost, a fold-flat structure can reduce empty shipping volume. See a fold-flat advent calendar project developed for air-freight-friendly shipment — useful as a structure reference, not as a Christmas-only solution.
